No i'm not disagreeing with you at all, i'm going to model a 3mm fillet into those sharp corners, change nothing else and see what happens...

The difference will be less, but the tool path measurement will still be smaller than the sharp corner distance minus the cutter diameter.

So i put 3mm radius in the sharp corners and used a 4mm endmill and it just cut exactly the same size pocket as before, circa 1.5mm under size. So no change at all.

I think I figured out for definate this is something to do with fusion. If I cut a pocket with intercon conversational, it's perfect. If I model the same pocket and use fusion g code, it cuts well under size approx 0.6mm.

Glad you have narrowed it down. My guess is that Fusion is set to allow a 0.3mm finish pass, and you gave not selected the option to make the finish cut. Hopefully a Fusion user will hop in and let you know where those selections are in the program.

Maybe there is a setting i'm not familiar with but I thought that was just the stock to leave setting for finishing pass. Will keep looking.......

Stock to leave or wrong mill diameter ist the only possible cause I know in Fusion.
But without the .f3d file no way I can find out whats going wrong.

Ok, I remember and showed you already why on this part the measurement is about 0.5mm off...

this also cuts under size, the other pocket which is bigger cuts approx 1.5mm under
