Well I got an error this morning. I just reset it and turned the feed down. and re-homed it.
I did Pump a lot of way lube out the Z slide just to check that.
I will reset tools I will be using to ensure correct offset.

You might consider lubricating/replacing the Z+ home/limit switch. Make sure it is a little lower than the hard stop.
That "differs by X number of counts" is that the last time the control stored the number of counts between when the mechanical switch was tripped and the Z axis encoder index has changed by the number of counts displayed. Make sure mechanically all pulleys and belts are snug.

You might also run into this if your Z encoder index pulse is close to where your limit switch actuates. If this is the case, simple things like temperature difference can affect where your limit switch trips by a small amount making what used to be a small turn to the encoder pulse now almost a full turn.

The fix is easy - just disconnect your motor from the ballscrew and rotate the motor 1/2 turn and reconnect it. You'll get the encoder counts message the first time you home it afterwards, say yes, and hopefully you'll never see the message again.

I just looked at the SYSTEST.OUT file found in the report. ASSUMING these are the results of your Systemtest conducted on 1/4/2018
Seems as it never passed the system test. So you are probably getting a white box on power up saying System test not completed and to Contact your dealer?

Note that the reason for failing the system test was an X travel limit 0.057" too long, and not the marginal Z+ homing search distance.
