Joey thanks for the quick reply man,
So I've used 3mm 45A profiles for ALU . That didn't work gave me the line 118 error .. Thought maybe somehow the profile was corrupt, I changed to 45A 0.125 profile and still gave me the same error. I looked at line 118 on a few of the profiles, but couldn't understand what the problem was
The THC settings have not been changed apart from turning off the THC for the Torch Calibration

This is with the THC enabled, same result
Man, I'm so over this job ... its gone on for so long now, I can remember half of the stuff done on this machine
Just need to getting it cutting, then they can dial in the settings

I think this has something to do with the calibration when the first TX was damaged.
Try a fresh install to get back to 0.
You can select CTR P when on the wizard to save the Wizard settings with print to PDF.

I would double check the divided voltage lines going to the TX board from the Hypertherm to ensure the Correct pins were used on the Hypertherm.
In your picture the red going to the ANLV and Black to the GND make me nervous.
PIN 5 from the Hypertherm is the Negative of the Devided voltage and goes to the ANLV terminal on the TX board.
PIN 6 from the Hypertherm is the Positive of the divided voltage and goes to the GND terminal on the TX board.

So measuring the the two pins I should see ......?? so in the hypertherm manual I see the procedure for installing voltage divider board, but don't see how it can be checked/tested.

Checked out the Latest Plots yesterday The Last Plot was not looking good.
Post pictures of everything from the Table to inside the Cabinet. More picture the better.
I am really interested in seeing all the grounding and shielding of the table and cabinet.
The last plot looks just like another thread from last week. There was signs of a ground loop and all the grounding in the Cabinet needed improved. Check out Grounding recommendations and the thread here https://centroidcncforum.com/viewtopic.php?f=65&t=9981
Notice how similar your plots looks like Marks before the Cabinet grounding was fixed.
Turn the Plot capture on in the F7 Utility menu and dry run some jobs. This will capture plots without the torch running to see what the Cabinet is showing. So ....
Still yet to connect the Hypertherm to the TX board
- New 1.2m copper earth rod got pounded into the ground outside the shed
- 2 separate 10mm earth cables connected both the table and the Acorn control box to the rod
- CNC12 fresh install

Problem Found and Solved
The earthing issues pointed out by Joey helped heaps ...
Main problem apart from that was that the previous tech who installed MACH3 and some Ebay THC went and re-wired the Hypertherm connector wiring/pins.
It didn't occur to me that someone would have played around with factory wire cable, and not leave any sort of notes or tag ...
In the end it cost the owner a new THC board, frustration, headaches ..
