Allin1DC 411 X axis (1) error

Retrofit of a Clausing Kondia 2-axis knee mill with an AutoCon to the Allin1DC controller.

Initially kept the Baldor and Sumtak encoders. Periodically we would get a 411 X axis(1) full power without motion or a 410 X axis(1) position error. We did some tuning on the servos to reduce some noise and the errors also seemed to resolve. Was near the end of a programmed milling pass on aluminum and received the 411 error. Had to finish the pass by hand. Ever since then it would no longer resolve. Any movement of the X-axis in the + direction works until you stop and then a 410 error occurs and engages the E-stop. Movement in the – direction immediately engages the E-stop and gives a 411 error.

After doing some initial testing, we assumed it was the motor or encoder. We bought the Centroid motors and encoders and replaced the old ones. This did not resolve the issue with the same error on the X axis. We swapped the encoder inputs and motor wiring on X & Y axis and the problem moved to the Y. So, the issue is not the motor and encoder. We have +5VDC to the encoders. VM is at 119 VDC as there is a stepdown transformer installed for the previous Baldor motors.

All limit switches have been checked and show tripped as they should when operated manually.

What else do we need to check?

You probably have a blown IGBT in the X axis drive section, so that it can only apply torque in one direction. You will need to send the Allin1DC back to Centroid for evaluation and repair.

To further confuse matters, it looks like you have your limit switches wired backwards.

With direction reversal = Yes on the X axis, your X- limit should be connected to INP2, and your X+ limit should be connected to INP1.

With direction reversal = No on the Y axis, your Y- limit should be connected to INP3, and your Y+ limit should be connected to INP4.

Hmmm this seems to be a common problem....how can it be prevented? I'd like to know before I reconnect my repaired board.

you can't connect the allin1dc servo motor power output terminals to anything that is a dead short to ground. so the cables, connections and servo motors must be thoroughly checked and tested before applying power to the allin1DC. when checking motors they must be checked for the complete rotation of the shaft (i do this multiple times to be sure) as brushes and commutators can fail in one location.

I am dealing with new wire and two newly rebuilt motors...which should be a reason to not worry...

rebuilt DC servos should always be treated as suspect, never trust any rebuilt anything without testing it your self before hooking it up to power. :D

The motors were tested prior to install and once wired up they were run in place with 12vdc. I've measured the resistance on the wiring and made sure there are no shorts. Recently the new cap & board "seemed to cause a blown fuse" due to the cut off post on the bottom being exposed. I have 3d printed an end cover to isolate it...
