Have you tried swapping motor cables with another axis to test? Have you tried to wire the motor direct to the Acorn using the required resistors? I have done a few retrofits with Clearpath motors now and only use the 100 ohm resistors and DIN rail mounted relays for the HLFB alarm signals. I make all my own motor cables so I cannot comment on the Teknic cable quality or reliability.

I am making up a new set of cables. I don think its the CNC4PC board i use changed it twice and the z still faults randomly. But I did discover that if the z faults on start up before homing I can clear the fault by pushing on the cable connection at the motor light turns back to green and I can complete the the homing cycle and run programs so it would appear to be a bad cable or bad connection that the motor. TBD with further testing I am making up new cables shielded twisted pair.

Sounds good, there is some great 22 AWG shielded, twisted pair cable out there that works great for the data signal to the motors. I found some shielded West Penn 22/8 wire that has the exact same colors called out in the Clearpath manual so it made it even easier. It's not twisted pair wire but I've had zero issues with it. I know another user who bought stranded, CAT7 SSTP cables to make his own and this is twisted pair wire.
I buy all my connectors and terminals from Digikey.

Yep !
Acorn mill with clearpaths on the axis. Using the breakout board and power distro board from Teknic.
Have had zero issues for the past year.
