Quick update on this, but it is still a work in progress. Swapped out the X axis motor for Z axis, same problem.

Got access to an oscilloscope and looked at the signal at the Z axis and it is very noisy. Checked the other cables and they are good so something is up with the Z axis cable. I swapped the Z and X cables and that solved the problem with Z. The cable looks good, the crimps seem sturdy and the routing within the cable trays don't even cross any other cables, but something must be wrong with it.

I've ordered some new Belden 8-conductor wire and for safety I'll probably replace all of the signal cables while I'm at it. I'll post back with my results.

To clarify... You are not using the Teknic power and control cables?

No, these were custom length cables for the machine. I used their part numbers for the Molex connectors and pins, but made the cables.

I'm with Gary Campbell on using Teknic's data cables. I made some custom length cables using the recommended parts. One of the ClearPath servos was a little noisy when I used those custom made cable. I replaced my cables with Teknic's cables and the noise was gone. Home Depot cable clips work great to keep the cables neat and tidy.

*RESOLVED* We replaced the signal cables and we're not seeing the noise on the Z Axis anymore. Ran an engraving program for over an hour without losing any steps. Looking pretty good now, excited to have my router operational again.
