A little more work on the Mill today, here is the current To Do status:

1/ Get knee working -Done.
2/ Make x,y,z,a cables -Done.
3/ Make new plate to mount knee motor -Done.
4/ Get new belt for servo motor on knee -Done.
4/(a) Adjust thickness of knee motor mounting spacers to make belt run in middle of toothed pulley. it is running up the pulley atm - Done.
5/ Cut key-way in upper knee pulley. - Done
6/ Get coolant under Acorn control.
7/ Mount controller on mill.
8/ Setup new MPG (when it arrives). Done.
9/ Register Acorn mill software. -Done
10/ Make bracket and fit touch screen and NUC to mill arm - Partly done.
11/ Mount E-Stop Switch.
12/ Make cable for Rotary Axis. - Done
13/ Setup Rotary Axis with Acorn - Done.
14/ Calibrate X axis steps per mm - Done.
15/ Calibrate Y axis steps per mm - Done.
16/ Calibrate Z axis steps per mm - Done.
17/ Calibrate A axis steps per degree - Done.
18/ Sort out home switches - Done.
19/ Make mill move to desired working position after homing is finished - Done.
20/ Make "knee down" movement positive + instead of negative - Done.
21/ Fit rotary encoder to spindle - Done
22/ Install shims to adjust spindle rotary encoder belt position (belt is running up on front rotary encoder pulley atm) - Done.
23/ Decide where to mount, and mount WMPG-6 bracket on mill - Done.

The outstanding jobs atm are:

6/ Get coolant under Acorn control.
7/ Mount controller on mill.
10/ Make bracket and fit touch screen and NUC to mill arm - Partly done.
11/ Mount E-Stop Switch.

A bit more work on the Mill over the last couple of days. I now have the coolant working (flood coolant), the oiler working and the worklight via the light button on the Acorn control panel.

I was going to make an alminium panel for the outside of the control box on the mill, to mount all of the DB9 connectors for the axis servo drives, This would be my first item to make on the newly converted mill, but I'm not really sure where to start.
I can see it in my minds eye :)

Here is what I envisage:

The aluminium mounting plate will be 40.0mm wide and 140.0mm long which should accomodate the 4 axis DB9 connectors and its own mounting screws. It will mount over a hole in the mill's control box. The hole in the mill's control box will be 20.0mm x 120.0mm.

The aluminium mounting plate will have:
-A vertical row of rectangular holes, labelled with the letter engravedfor each axis - X, Y, Z and A.
-The rectangular holes need to be 18.50mm long and 10.0mm wide.
-Each rectangular hole will have 2 plain 5.0mm screw holes for the standard DB9 fixing screws, or standoffs, (the mounting holes have a center distance of 25.0mm and are centered in both directions with the rectangular hole.)

The mounting plate will have a 5mm screw hole in each corner, to screw it to the outside of the mill's control box. The plate's mounting holes will be 5.0mm in diameter and 5mm in and 5mm down from the top and the bottom of the plate. There also will be 2 central 5.0mm mounting holes in the middle of the plate, 5.0mm in from the edges.

I'm just not very sure about the steps I need to take in order to make this, could someone please give me some pointers to get started?

Thanks Tom, I must seem like a milling novice. I guess that's because I am. I've had my mill over 10 years, but have been using it manually, with servo motors for movement. It is only now that I have started to do the thing that I bought it for, all those years ago.

Is there a glossary in the CNC12 manual, explaining what the terms are? I think I am slightly familiar with some things, but I probably don't use the correct names for them.

You are right Uwe, since my car accident 10 years ago now, I have had difficulty reading and absorbing large amounts of information. I used to be a bit of a sponge for information, and when I became a systems engineer (prior to the accident) I found it easy to absorb the relevant training courses and pass the necessary exams. After I came home from hospital, though, I found that one of the hangovers from my head injury, was a lost ability to learn new things easily.
I'm not saying that I can't learn, but that it takes me a while now. :|
I still retain all of the things that I knew in 2010 (before the crash) and a lot of new things that I have learnt over the intervening years. I do find it much easier to ask than to, using a colloquialism, RTFM.
