Wow. That is a big machine. More like the size one expects from a bed mill rather than a knee mill, unless you meant a bed mill in your first post. So you are running this on 3 phase, have a 2 Kva transformer, and 27.5 in-lb servos. That is plenty for a knee mill. What was the original issue you had with the Y axis? You clearly found some mechanical problems, so their is no point speculating about a control error at this point. It is very important to use the proper angular contact bearings with ball screws. Without good mechanics, all bets for good accuracy are off.

If your ways are not moving freely, your drive train will "wind up". You need to make sure your mechanicals are in good order first. Your ballscrews need to be reasonably linear and the backlash needs to be set with high accuracy. If you have wear on the ways and/or ballscrew it generally ...

In my experience, chip welding is about the only reason I end up with broken cutters. That's not about cooling or lubrication (not required for carbide really), it's about evacuating the chips from near the cutter. This is most likely to occur when machining a pocket or slot and I find that coolant...

I am just looking for a good starting point for HSS in aluminum. Do you have flood cooling? Going to be difficult to avoid chip welding to tool. I would use a Mfunc6 macro, which gets called instead of your normal M6 tool change. Put a M00 code in that macro which stops and allows you to jog your axis and set Z zero again.
