Not to be all captain obvious here but... are you sure you have a good tune in those motors? The reason I ask is I couldn't get a good tune in mine even after wiping them starting over and auto tuning 3 times in a row on each motor on 4 separate occasions. (they say it improves with each successive)...

I think this topic hasn't garnered a lot of help/responses/feedback is because I think people are struggling to really understand what you are trying to accomplish in the real world. I say real world here, because there are certain realities to contend with running a CNC router. I'm telling you this...

Those drives are ancient...you owe it to yourself to get a set of modern drives.

Nope, I can send it back to Gecko for repair but it will probably cost more than a new one, but I will check... Mariss @ Gecko (pronounced Morris BTW) is very fair...as long as you don't try to BS him, I've never been charged for a blown up drive even several years after purchase. FYI - Those screw...

If they're the rectangular black ones that were used on the PRT's, the wires are likely red(+24), black(Input), and green(Gnd). Barrel type on the PRS's, brown(+24), black(Input), and blue(Gnd).
