Hello Mark Just Loaded your report and (Torch On) in not assigned to any output in the Wizard. That would explain the torch not firing. :D No Output Assigned.png If you followed Schematic S15107 than assign (Torch ON) to Output 2 in The Wizard's Output menu. Mark Torch ON.png Should be a quick fix

Looks like the Overall Turns ration for the Rotary Y axis has a different Overall turns ratio.
Can you post some pictures of this axis. and how the Rotary Y is connected and switched ON/OFF

If you search on the forum you will find many discussions and opinion on switch types A quality sealed mechanical switch is pretty expensive. Don't bother with any cheap mechanical switches. Can you throw up some pictures of the same job when you're prescribing it and then when you're cutting with the plasma?. I'd like to see the difference between the two

Loosing a lot of steps when that torch is on, WOW.
I would try shielding the motor cables, and possibly move the torch cable out away from the motor cables

All of my motors are close loop steppers / hybrid servo Nema 34 12nm. I can post a fresh report but I don't think that is relevant because the whole machine moves correctly and accurate including the y3 of the tube cutter. What motors and drives do you have?
Getting the Extra 5th axis is a little un orthodox. Can you explain how this is done?
Possibly take a clear video showing how you turn the Gantry off and turn the Pipe axes on.
