This depends on the ER Spindle or tool holder. Simple tool holders for turning are with an internal fine thread for a stop, live tooling on the turn/mill machines without internal cooling have a bore behind the ER collet that can be filled with a custom ground piece of carbide as a stop for the mill...

I would peck with 2xD steps and use the uncoated tap with 1200 rpm

ok we are on the same wave length, except for the stop in ER. That is working perfectly in my job optimizing processing in serial production, because while tightening the tool is pulled hard against the stop, Easy to get within 0.005 mm deviation with good quality mills.

For new 5 axis parts you will need the machining extension anyway, As far as I can understand your problem is to fit replacement tools in the exact length as before. Easy done with a stop in the spindle if the spindle is not featuring exchangeable tool holders, if yes even more easy to measure the l...

Yes.

#4203 is the tool in the spindle, If you want to set H to the same number, no problem to use it in the M6 macro.

The plate holder needs to be adjustable, so you can use bolt on plates with different thickness. Beltgrinders made from non Knifemakers are often not really well designed.. Typical I use these plates for CA mounting optional with holding screws custom for a part.

Holes for plate mounting recessed as deep as possible so I can flat mill the complete plate
