That Z limit error is new. It all started with 325 limit error which does not specify errror type.
The Z and all the axis have a NPN photo electric sensor in the middle of the axis. Mechanical limit flags are on the ends of each axis to trigger the sensor.

we did press F8 before running the job, and there was no error. Yes, soft limits are correct.

I just ran a slightly modified version of 1003 (decreased feedrate) and errored out. Here's the fresh report and new NC code.

Here's the 3 NC code mentioned in the original post. 1002 finished on the first try. 1001 and 1003 experienced the random 325 errors but eventually finished cutting, after restarting the program several times. All three programs successfully air cut on the first try, 1 inch above the part ...
