If that is the case, where are all of the shield wires connected? There should be a whole lot more than "just a few".

Re: Mystery Emergency Stop

The tool change macro is not completing due to an error which is being reported as an e-stop. Without any clues as to the code in your tool change macro and your input/output definitions, it's very hard to guess. As soon as you can post a report, I'm sure you'll have some useful responses.

Your step and direction cables should also be shielded twisted pairs to maximize noise rejection.

search.php?keywords=C86accp Quite a few posts where the C86 boards cause more problems and waste more time than just direct connecting.

Re: Spindle recommendations

1500 hours is less than one year of service in a single shift production environment.

Re: Limit/home switches

With one switch, the control has no way to know if it was the plus or minus limit that was tripped.

Re: incorrect cutting in a pocket <cutter comp in control vs cutter comp in cad/cam>

The difference will be less, but the tool path measurement will still be smaller than the sharp corner distance minus the cutter diameter.

You are measuring the distance between sharp corners and subtracting your cutter diameter thinking that is what your tool path dimension should be. That is not the case.
