Well I feel pretty silly but I figured out what is causing the noise. As it turns out I countersunk the bracket holding the servo to allow the new pulleys to be shifted over a bit. I must have done that after I did the testing with the tuning program but before I got the dual voltage power supply. The reason it was only one motor was cause the x servo bracket is thinner than the y servo bracket. Essentially the bolts must have been screwed in too deep and touching the winding. I found it because I decided to remove all the pulleys and brackets before putting in the car to take to work and decided to test it just one more time. This time it didn’t squeal.
Still can’t get any higher than 3750 or 3800mm/min rapids tho.
So to be clear, you have the machine moving fine, no encoder issues?

Yes correct. Machine is now moving fine. It has not displayed an encoder error the last few times I have powered it up.
If u look in the logs I posted it has it there error 455 I think. Not sure what caused that. I did probe the power supply as the first time it happened was when I used the new power supply and supply voltage read 22v. I thought maybe it was too low and encoder was giving enough voltage. I’m not sure but will let u know if it ever happens again.

Your encoders are 2500 counts per rev?
We see you have 10000 counts per motor rev setup.
So between your counts per rev and your leadscrew/reduction setup that's eating up your steps.
There is one more thing we could try....just verify that your machine is moving and you have your axis calibrated and motion is as expected. (i.e. you command a move and it is moving the commanded distance)

Yes it appears to be functioning correctly. I have now setup home switch and soft limit. In the process I found I had to inverse y direction. I have used a dial indicator and calibrated movement per revolution and also backlash. I got 0.14mm backlash which is a bit more than our 32yo big mazak mill has. I think last I calibrated it, it was up to 120 microns.
I have drawn up a motor mount plate so just need to get that cut out and I can mount the small 3ph motor and wire up the VFD. Then I’m just waiting on my 3rd leadshine servo motor to arrive and I can setup and calibrate the z axis and then start machining something.
I took some videos of it and will have to upload them. Although it maxes out at 3800mm/min I think that’s going to be fine for this little machine.
